Consider the technical challenges a medical device company may face in developing a blood glucose monitoring sensor. The sensor is a complex system with extremely small electronics. This implies that the sensor’s protective plastic housing must be miniaturized. Applying conventional injection molding may increase manufacturing complexity because the cavity is extremely small. For instance, the molten material used in this conventional approach must travel along a small path before freezing, making material selection challenging.

On the other hand, if a material with a high freezing rate is selected, more attention must be paid to the design of the gate and runner system to avoid freezing before filling. What Makes Micro Injection Molding Different From Conventional Injection Molding?

The main difference between micro injection molding and conventional injection molding lies in the scale at which manufacturing phenomena become dominant. Micro injection molding requires the highest level of precision compared to conventional molding. It is usually characterized by very small parts, thin sections, and miniature features. Micro injection molding lacks a universally accepted definition and specification for the “micro part”. Its application and manufacturing technology can define a micro part.

Small changes in the micro injection molding setup have significant resultant effects on the nature of the final product. For instance, a small change in gate geometry can significantly alter filling behavior. This can likely lead to voids or weld lines in the small parts. This filling challenge can be more easily controlled in conventional injection molding than in micro injection molding. The injection process in micro molding further requires proper control of the ejection forces. The micro parts contain delicate features which can easily break under relatively higher ejection forces. In addition, polymer degradation can become significant in micro injection molding because the melt volume is small and residence time may be relatively long.

How Should a Micro Part Be Designed Before Tooling Begins?

One of the greatest oversights manufacturers make in commercializing injection molding is simply designing for geometric possibility. The design process must start by considering process capabilities. When choosing mold geometries, the main consideration should be whether the molding process can reproduce the part. Through a CAD system, engineers can design a part with a wall thickness of 100 µm for ribs, 150 µm for holes, or 0.20 mm. However, it may not be easy to repeatedly mold the part, eject it without damage, or inspect it accurately. This implies that microinjection molding is highly sensitive. Any small change in geometry can have a large effect on molding parameters such as polymer flow resistance, injection pressure, cooling, shrinkage, or ejection force. Key critical design parameters

Wall thickness is a very crucial parameter of micro injection molding. Pressure drop is inversely proportional to the channel cubic of channel thickness, as shown in the equation below;

Designers should divide dimensions into critical functional dimensions, secondary assembly dimensions, and non-functional dimensions. The tightest tolerances can be selected for dimensions that are important to product performance. Applying such tolerances for every part of the mold can increase tooling and inspection costs.

What does Micro Injection Molding Manufacturing Involve?

Micro injection molding is a multi-step process running from CAD design to mass production. The following is the step flow;

CAD design → Mold design → Micro-machining → Mold assembly → Mold qualification → Material preparation → Machine setup → Process development → First-off parts → Inspection → Process validation → Mass production

The processes involved in this micro injection molding are tighter than those in conventional injection molding. For instance, in micro injection molding, mold alignment may need to be controlled at the micrometer scale, while gates may be only a fraction of a millimeter.

The majority of the mistakes in micro injection molding manufacturing are corrected in the CAD design room. Here, design engineers simulate how the mold would behave under different forces, such as material flow pressures and eject forces.

The general rule of conventional injection molding to make everything thicker does not apply in micro injection molding.  A micro mold may contain extremely small cavities, ribs, pins, channels, holes, and microfluidic channels. These molds can be manufactured using various methods, such as micro CNC machining, micro EDM, wire EDM, laser machining, precision grinding, and micro milling.

Materials for Micro Injection Molding

Some high-performance materials suited to micro molding are PEEK (Polyether Ether Ketone), LCPs (Liquid Crystal Polymers), and PPSU (Polyphenylsulfone). PEEK provides a unique combination of high strength, excellent chemical resistance, and the ability to withstand repeated sterilization. Its inherent biocompatibility makes it ideal for long-term implantable products.

LCPs are valued for their excellent dimensional stability and low viscosity. They flow extraordinarily well, enabling them to fill very long, narrow paths without any degradation. PPSU, on the other hand, is recognized for its exceptional toughness and clarity. It can withstand conditions requiring autoclaving and sterilization by gamma radiation.
