This type of machining is preferred for multiple complex procedures, ranging from CNC grinding, lathing, to CNC routing. In fact, 3-dimensional cutting is effortless with CNC machining.

The best of all, CNC processes work in contrast to manual operations where human resource is required to send commands via wheels, levers, and buttons. Like robots, this system works efficiently on multi-dimensional tasks, thereby producing accurate and functional products.

Despite errors in multi-dimensional tasks, the numerical system often remains flawless for the code generator- all credit goes to the placement of the control system.

The numerical control machines employ punch cards to get instructions, whereas CNC machines require small keyboards to input information. The data is retained in the memory card while the codes are entered or edited by CNC programmers. Manufacturers have to make sure that there is extensive computational capacity and CNC programmers have access to all the data to make amendments as per the requirements. In 1949, John T. Parsons designed an NC machine that was used to work directly on punch cards for better movements.

Parsons’ NC machine worked as the groundwork for a team of researchers who brought up the concept of CNC machining in 1952. Led by J.F. Reintjes, this team from MIT (Massachusetts Institute of Technology) designed the very first CNC machine prototype. They, later on, collaborated with Richard Kregg to introduce the first commercial CNC machine in the market. Named as Cincinnati Milacron Hydrotel, they became the first manufacturer of the Computer Numerical Control machines.

CNC machines are designed with the intention of manufacturing complex shapes and precise and repeatable parts without incurring a huge cost. The manufacturers have the freedom to develop any complex shape that isn’t possible with traditional milling. In fact, machining of non-linear curves is possible with over 90% accuracy.

Types of CNC Machines

Since their invention in 1940, the computer numerical control machines have come a long way. Technological advancements replaced analog controls with digital versions, thereby leading to better performance, efficiency and mass production.

Today, the majority of the CNCs are automated and have proven perfection in multiple electronic operations, particularly hole-punching, laser cutting and ultrasonic welding. Manufacturers just have to pick the right type of CNC machining as per their production requirements.

Tips: Click to check “Ranking of the World’s CNC Machine Brands“.

CNC Mills

Computer numerical control mills have the ability to read numeric or letter-based commands to work on pieces across multiple machines. The difference lies in their cutting agent- As the name suggests, water jet cutters employ water as the cutting agent, which is then combined either with sand or any abrasive substance for better performance. Water jet cutters are particularly important for materials that are intolerant to heat, namely in the mining and aerospace industries. They are needed to carve and cut through materials so that there won’t be any change in their intrinsic properties.

Types of CNC Machining Systems

CNC machining works on G-code language, whose main objective is to maximize behavioral control of corresponding machines, like feed rate, coordination, and speed.

Practically, it’s quite easy to pre-program the position and speed of CNC machine tools via software in repetitive cycles under the least human supervision. Manufacturers just have to develop 2D or 3D CAD diagrams and convert them into computer codes to make them readable for the CNC systems.

This type of machining is particularly useful for plastic and metal manufacturing. It’s just about choosing the right CNC programming based on the following details:

Open or Closed-Loop Machining System

It’s really important to ensure position control through open or closed loop systems. In open loops, the signals flow in one direction, i.e., between the motor and CNC controller, while in closed loops, it’s quite easy to receive feedback from any direction. This efficiency makes it easy for the manufacturers and the machining system to minimize as many errors as possible- especially in positioning and velocity.

Here, the worth mentioning fact is that operations are carried out in two axes, i.e., X and Y. The tools, in function, employ servo motors or stepper motors to replicate movements as directed by the G-code. For limited CNC machine movement with minimal speed and force, open-loop systems are ideal, whereas closed-loops work well for industrial purposes. Closed-loop systems ensure higher accuracy, speed, and consistency to handle heavy-duty jobs like metalwork.

Automated CNC Machining

Emerging technology has made it possible to maximize production through pre-programmed software. Nowadays, manufacturers don’t need to recruit a huge workforce to carry out operations. CNC protocols enable manufacturers to initiate automated production through CAD designs. The dimensions are clearly mentioned on these diagrams, which are entered with CAD or advanced computer-aided design software. The diagrams are then efficiently converted into finished products with the help of CAM or computer-aided manufacturing software.

Sometimes, manufacturing may necessitate the use of machine tools like cutters or drills to avoid any sort of compromise on the quality of products. Manufacturers can either use equipment with multiple CNC machining functions or install multiple machines along with robotic hands to handle the operations. For this, a separate program would be required to direct robots to transfer pieces from one place to the other.

Different CNC Machining Processes

Depending upon the industrial requirements, CNC manufacturers have discovered multiple processes where CNC machining works differently and efficiently. This subtractive process works with 3, 4, and 5 axes machines to produce parts having 0.01mm tolerance. Manufacturers just have to remember 1 rule- the greater the axes, the better the ability to get cutting angles and complex parts. From prototyping to customized products, they must choose the right CNC milling machine for high-quality and high-precision products.

Tips: You may aslo be interested in “CNC Milling Service“.

Wire Cut & EDM

This type of CNC cutting process involves molybdenum, copper, or graphite wires to get desired sharp corners, undercuts, and even removal of waste materials from the pieces. Sometimes, it is also referred to as the positional 5-axis machining.

The best part about 3+2-axis machining is that it doesn’t change the position of the tool with the rotation of the table or spindle. As a result, the cutting tool doesn’t cut perfectly and helps to attain complicated and irregular shapes.

4 + 1-Axis CNC Machining

In this 5-axis machining configuration, stationary axes are at work- i.e., one axis substrates in a fixed position. 4+1-axis is known as the simplest form of 5-axis machining, as it employs 1 rotary axis and 3 translational axes.

The worth mentioning fact is that manufacturers cannot easily determine the surface angle because of the stability of movement. This surface-dependent machining reduces speed and efficiency and thus has limited applications for cylindrical shapes.

Simultaneous 5-Axis CNC Machining

In this surface-dependent machining system, the cutting tool is placed over the substrate and enables the cutting tool to move in 3 primary axes. On the other hand, the workpiece also rotates along 3 rotational axes, thereby allowing the milling or cutting tools to cut through hard-to-reach areas.

Tips: You may also be interested in “4 axis & 5 axis CNC Machining Service“.

Materials Used in CNC Machining

The CNC machining industry has emerged as one of the versatile fields to demonstrate creativity and innovation. Precision machining is generally performed on parts that need to intermate with other parts. Therefore, high accuracy is essential for these specific parts to work perfectly at a later stage.

High Repeatability

The concept of repeatability is one of the key cornerstones of modern manufacturing. Each part manufactured through a certain process looks similar to other parts to the end user. Any deviation from this replica is usually considered a defect. Precision machining is attractive in this regard. Using high-precision CNC machining, it is possible to make every part identical to the original with negligible deviations.

Low Production Costs

Since there are no deviations with precision machining, fewer defective parts are produced. As a result, the process can significantly reduce the scrap rate of parts. As a result, material costs are low. In addition, automated computer-aided manufacturing processes can reduce labor costs. The combined reduction in labor costs and material costs means that CNC machining is less expensive to produce than any alternative.

Speed and Efficiency

Precision machining involves high-speed robotics that can create parts faster than manual manufacturing on a traditional lathe. In addition, these parts are finished with high accuracy and tight tolerances, so secondary machining is not required. This reduces production time and increases productivity and efficiency on the shop floor.

Complex Machining Capabilities

CNC machines can perform complex machining operations such as 3D surface milling, helical cutting and simultaneous multi-axis machining. They can accurately control the movement of tools and workpieces according to pre-written programs, enabling the machining of complex shapes and structures.

Safety

CNC machines replace human labor with computerized numerical controls and eliminate the risk factor of human error involved in the cutting process, greatly reducing the potential dangers workers face when using the machine. Workers are also able to move into skill-intensive positions, such as CNC design operations.

Reducing Human Error

Since the operation of CNC machine tools is controlled by computers, the impact of human factors on the quality of machining is reduced. Human errors, such as fatigue, inconsistent operation and judgment, often lead to poor machining results. Using a CNC machine tool reduces these errors and improves the consistency and accuracy of machining.

High Flexibility

CNC machines can be adapted to different machining needs by changing pre-written programs. This flexibility allows many different parts to be machined on the same machine without the need for extensive equipment changes or adjustments.

Applications of CNC Machining

What types of parts can be machined with CNC machining, which is so widely used? Its primary workpieces fall into five categories: box-type parts, complex surfaces, irregularly-shaped components, disc/sleeve/plate parts, and special processing operations.

1. The traditional method is to use precision casting, and it can be imagined that its accuracy is low.

Common complex surface parts are various impellers, wind turbines, spherical surfaces, curved forming molds, propellers and thrusters, as well as some other freeform surfaces.

Key Subtypes:

Cams & Cam Mechanisms

As the basic elements of mechanical information storage and transmission, cams and cam mechanisms are widely used in various automatic machines. When processing such parts, people can choose 3-axis, 4-axis or 5-axis simultaneous machining centers according to the complexity.

Integral Impellers

Parts such as integral impellers are often used in compressors for aero-engines, expanders for oxygen generating equipment, single screw air compressors, etc. The machining of such profiles can only be accomplished with a four-axis or more simultaneous machining center. For such a profile, can be used more than four-axis linkage of the machining center to complete.

Molds

Molds such as injection molds, rubber molds, vacuum foaming molds, die casting molds, etc.

Spherical Surfaces

Spherical surfaces can be milled on machining centers. 3-axis milling is limited to inefficient approximation with ball-nose end mills, while 5-axis milling enables efficient envelope machining using flat end mills to approach the spherical profile.

When complex surfaces are machined with machining centers, the programming workload is large and most of them need automatic programming technology.

03. It enables the engineers and machinists to get a clear picture of acceptable limitations in parameters like surface finishes, geometric features, and dimensions [1].

Linear Dimension Range (mm)

F (Fine)

M (Medium)

C (Coarse)

V (Very Coarse)

0.5 up to 3

+/- 0.05

+/- 0.1

+/- 0.2

–

Over 3 up to 6

+/- 0.05

+/- 0.1

+/- 0.3

+/- 0.5

Over 6 up to 30

+/- 0.1

+/- 0.2

+/- 0.5

+ 1.0

Over 30 up to 120

+/- 0.15

+/- 0.3

+ 0.8

+ 1.5

Over 120 up to 400

+ 0.2

+ 0.5

+ 1.2

+ 2.5

Over 400 up to 1000

–

+ 0.8

+ 2.0

+ 4.0

Over 1000 up to 2000

+ 0.5

+ 1.2

+ 3.0

+ 6.0

Over 2000 up to 4000

–

+ 2.0

+ 4.0

+ 8.0

Unilateral Tolerance

As the name suggests, unilateral tolerances are permissible in just one direction. It may be either position or negative. For instance, unilateral tolerance of 0.00 / – 0.07 mm describes that the product could be below 0.07mm but shouldn’t exceed the specified dimensions.

Practically, unilateral tolerance is applied to designs for projects that involve multiple workpieces to fit together. This way, the measurements always remain the same so that every part can come together as required.

Bilateral Tolerances

In bilateral tolerance, the difference from the required exterior dimensions could be anything, i.e., positive or negative, thereby allowing the part to be smaller or larger than the measurements. For instance, if the bilateral tolerance is +/- 0.06mm, it means that the manufactured part can either be longer or shorter by 0.6mm [2].

Geometric Dimensioning and Tolerance

It is more precise and thorough as compared to other machining tolerances. GD&T considers both the specified measurements and reasonable deviation. Moreover, it highlights geometric dimensioning as well as tolerances to ensure smoother production.

It is known for a more advanced and complicated machining tolerance system than typical machining, which highlights measurements and appropriate deviations. Moreover, GD&T depicts geometric features of the machining components like true position, flatness levels, and centricity. Geometric dimensioning and tolerance allow manufacturers to specify the diameter as per the desired measurements.

Tips: Learn more about the comprehensive guide to “Geometric Dimensioning and Tolerancing”.

Unilateral Tolerance

As the name suggests, measurements can either be longer or shorter at a time. For instance, tolerance of +/-0.06mm depicts that the manufactured part can only be smaller in size. It specifically stands good for parts that have to fit into other components to make the machine useful.

Limit Tolerance

In limit tolerance, multiple values always fall within a certain range to make the part useful. The machines remove material from plastic blocks or solid metals to transform them into custom parts. They can be anything from simple, straight lines to complicated or rough shapes. They have simplified the manufacturing from CNC prototypes, custom machine parts, and tools like rotary fixtures, subplates, and aerospace and automotive fixtures.

What’s the Minimum Order Quantity Of Parts?
There is no such limitation. Clients can place orders for whatever quantities they want to be manufactured.

Which File Format Is Good For CNC Machining?
1. Solid files and .parasolid
2. .iges
3. .step

Is CNC Machining Capacity Different For Every Manufacturer?
Yes, it differs from a small manufacturer to a larger one, and so does their pricing. If clients are on a tight budget, they can always choose small service providers to make certain quantities or vice versa.

How To Keep Control Over The Production Cost?
Four elements contribute to the overall expense of CNC machining- feature costs, material costs, start-up costs, and, most importantly, machining time. Manufacturers have to pay attention to every element to make sure not to add additional cost for their clients.
To begin with, reducing machining time can be useful since it adds a huge portion of expense. It can be avoided by adding special features like cavity depth, standard hole sizes, internal corners, thread length, etc. Moreover, cost can be controlled with better machinability (like alloys that can be easier to machine).

Is There Any Guarantee For The Machined Parts From The Manufacturer?
Today, manufacturers usually give a guarantee of quality and performance for the parts. In fact, they used to issue a detailed inspection report to ensure optimal satisfaction along with an inspection offer, which is valid for every order above 100 pieces. Clients can also check at the end whether the manufacturer is ISO certified or not. They usually contain ISO13485 and ISO9001 certificates for such types of services.

References

[1] JLCCNC.
