By circulating coolants, cooling manifolds improve engine efficiency, reduce noise, and protect the engine and the surrounding components from heat-related damage.<\/p>\n\n\n\n<p>Automotive coolant manifold is particularly useful in modern complex systems, like those found in electric vehicles with motors, batteries, and power electronics. It ensures proper heat dissipation to prevent overheating.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"h-the-three-key-properties-of-the-cooling-manifold\">The Three Key Properties of the Cooling Manifold<\/h2>\n\n\n\n<p>The water cooling manifold serves as a junction that strictly manages the pressure and flow of coolants to specific areas of the engine. Achieving this task using simple pipes is not an easy feat. To perform its role efficiently, a manifold must have the following properties:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong><em>Temperature resistance:<\/em><\/strong> The manifold material and design must resist deformation or fatigue from high temperatures generated by the media it manages. It should also efficiently manage thermal cycling (repeated heating and cooling) throughout the engine&#8217;s lifespan.<\/li>\n\n\n\n<li><strong><em>Pressure resistance:<\/em><\/strong> For safe and consistent operation, the manifold must be made with a material that can withstand the operating pressures of the cooling system without failing or leaking.<\/li>\n\n\n\n<li><strong><em>Uniform flow distribution:<\/em><\/strong> Automotive coolant manifold must have an internal design that promotes even distribution and collection of fluid across all connecting points.<\/li>\n<\/ul>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-common-materials-used-for-cooling-manifold-manufacturing\">Common Materials Used for Cooling Manifold Manufacturing<\/h3>\n\n\n\n<p>Manifolds are manufactured using tough materials because of the harsh operating environment. However, 6061 and 6063 aluminum alloys are usually favored because of their lightweight.<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong><em>6061 aluminum alloy:<\/em><\/strong> Has a superior strength-to-weight ratio and structural integrity, making it ideal for manifold applications. Other properties that make it the ideal choice include good weldability and machinability.<\/li>\n\n\n\n<li><strong><em>6063 aluminum alloy:<\/em><\/strong> Has excellent extrudability, superior surface finish, and corrosion resistance. This makes it the ideal choice for complex shapes. However, its mechanical strength is slightly lower than that of 6061.<\/li>\n<\/ul>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"h-water-cooled-manifold-manufacturing-techniques\">Water-Cooled Manifold Manufacturing Techniques<\/h2>\n\n\n\n<p>The technique used in cooling manifold manufacturing will usually depend on the size of the batch. For small-batch processing of water-cooled manifolds, manufacturers typically use CNC machining. This process starts with creating a detailed 3D model of the intended manifold using CAD software.<\/p>\n\n\n\n<p>The completed 3D model data is imported into a CAM software, where CNC engineers plan the most efficient machining methods to generate the paths the tool will follow. CAM software converts the design into G-code, the numerical instructions that control the CNC machine.<\/p>\n\n\n\n<p>A solid block of the material of choice is secured to the workbench of the CNC machine. The machine operator sets up the material block and tooling and runs the program for the cooling manifold CNC machining.<\/p>\n\n\n\n<p>The automated CNC milling machine uses different cutting tools to remove material from the block of material to create the complex internal channels, mounting features, and contours of the manifold. Sometimes deep drilling or skiving may be used for thin fins.<\/p>\n\n\n\n<p>For designs with very complex channels, the cooling manifold may be produced in separate pieces. The pieces are then joined together in a furnace to form a single, sealed unit. A robust quality control mechanism may inspect the operations during or after specific operations to ensure tolerances and dimensions are met.<\/p>\n\n\n\n<p>Post-processing and finishing of the part is usually done through ultrasonic cleaning to remove debris, precision milling of mating surfaces to ensure critical flatness for effective sealing with O-rings, or nickel plating of aluminum parts to prevent oxidation and improve durability.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-high-volume-mass-production-cooling-manifold-manufacturing\">High-Volume Mass Production Cooling Manifold Manufacturing<\/h3>\n\n\n\n<p>High-volume mass production usually starts with aluminum alloy casting (e.g., die casting and low-pressure casting) to create blanks. The next step is the CNC precision machining of vital interfaces and sealing surfaces.<\/p>\n\n\n\n<p>Manufacturers use this approach to lower batch costs while ensuring core dimensional accuracy. CNC-machined water-cooled manifolds on the market usually have the following precision requirements:<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>Interface aperture tolerance: \u00b10.02\u20130.05mm<\/li>\n\n\n\n<li>Sealing surface flatness accuracy: \u22640.01mm<\/li>\n\n\n\n<li>Surface roughness: Ra\u22641.6\u03bcm<\/li>\n\n\n\n<li>Interface coaxiality: \u22640.03mm<\/li>\n\n\n\n<li>Mounting hole position tolerance: \u00b10.1mm<\/li>\n<\/ul>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"h-client-requirement-and-concerns\">Client Requirement and Concerns<\/h2>\n\n\n\n<p>A Chinese company approached First Mold for an automotive coolant manifold with two main concerns. They were particularly worried that if key CNC-machined dimensions, including interface aperture tolerance, sealing surface flatness, and interface coaxility, are not met to the desired standards or the consistency of precision between individual parts is poor, it would lead to manifold sealing failure.<\/p>\n\n\n\n<p>The most common outcome of cooling manifold failure is coolant leakage. Since the coolant is an important component of automotive thermal management, leakage will increase the risk of battery\/motor overheating and potential system failure. This represents a safety-critical fatal defect.<\/p>\n\n\n\n<p>The client\u2019s second concern was the prolonged cycle time for small-batch CNC machining. The long processing time for complex structures with high precision delays subsequent thermal management system matching tests and the vehicle installation validation process. This is a critical and justifiable concern since the timelines for automotive prototyping projects are often very tight.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"h-challenges\">Challenges<\/h2>\n\n\n\n<p>The main challenge that First Mold had to overcome was how to cut down on the time of cooling manifold CNC manufacturing to beat the client\u2019s tight schedule. The CNC machine works at a definite pace that cannot be sped up without negatively impacting the precision. Therefore, whatever solution must be deployed must not be at the expense of quality.<\/p>\n\n\n\n<p>Poor machining will lead to reworks and scraping of the failed part, which will further lead to time and material losses. Either way, it will increase the client\u2019s manufacturing costs. To deal with these challenges, the team of machining experts at First Mold was forced to think outside the box to come up with solutions that would boost efficiency and address all the concerns raised by the client.<\/p>\n\n\n\n<h2 class=\"wp-block-heading\" id=\"h-solution\">Solution<\/h2>\n\n\n\n<p>The team of First Mold engineers studied the client\u2019s design blueprint intensively and came up with three key cooling manifold CNC manufacturing strategies that, when harmonized, will resolve all the concerns that the manufacturer had raised. First Mold engineers leveraged their knowledge of providing <a href=\"https:\/\/firstmold.com\/cnc-machining-service\/\" target=\"_blank\" rel=\"noreferrer noopener\"><strong>CNC machining services<\/strong><\/a> for over a decade to develop the three-prong solution.<\/p>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-1-material-pre-processing\">1. Material pre-processing<\/h3>\n\n\n\n<p>First Mold engineers established that it was important to pre-process the 6061 aluminum alloy used for this project for stress relief to prevent deformation, a key concern in high-precision parts. The exact step First Mold undertook for material pre-processing is highlighted below.<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li><strong><em>Material temper selection:<\/em><\/strong> The 6061-T6\/T651 temper was chosen because it has undergone heat treatment and artificial aging to achieve high strength. However, quenching often introduces residual stresses.<\/li>\n\n\n\n<li><strong><em>Stress relieving:<\/em><\/strong> This can be done in one of four ways, namely, mechanical method, thermal method, vibratory stress relief, and cryogenic treatment.<\/li>\n\n\n\n<li><strong><em>Cleaning:<\/em><\/strong> The raw 6061 aluminum alloy block is cleaned to remove any dirt, grease, or oxides that may be resting on the surface.<\/li>\n<\/ul>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-2-five-axis-simultaneous-cnc-machining\">2. Five-axis simultaneous CNC Machining<\/h3>\n\n\n\n<p>Unlike regular three-axis CNC machines, the five-axis simultaneous CNC machine deployed by First Mold cuts along five axes (namely the linear axis [X, Y, and Z] and rotary axis [A, B\/C]), at once. This allows for the creation of highly complex parts in one setup.<\/p>\n\n\n\n<p>Five-axis simultaneous CNC machine approaches the workpiece from virtually any angle, which significantly boosts efficiency, accuracy, and surface finish, compared to traditional CNC machines. Below is a summary of how a five-axis simultaneous CNC machine works for cooling manifold manufacturing.<\/p>\n\n\n\n<ul class=\"wp-block-list\">\n<li>The machine moves the part linearly along the X (left and right), Y (up and down), and Z (front and back) axes<\/li>\n\n\n\n<li>It has two additional rotary axes (A, B, or C) that allow the part to tilt and rotate, adding angular movement to the traditional familiar path<\/li>\n\n\n\n<li>Since all five axes can move at the same time, it allows the machine to create a cooling manifold with smooth, complex contours and curves.<\/li>\n<\/ul>\n\n\n\n<h3 class=\"wp-block-heading\" id=\"h-3-full-coordinate-measuring-machine-cmm-inspection\">3. Full Coordinate Measuring Machine (CMM) inspection<\/h3>\n\n\n\n<p>Every part of the cooling manifold production is measured with a CMM, starting with the cleaned material. The 100% CMM inspection is done to verify that they meet the specified dimensions, geometric features, and tolerances of the digital design data. This is necessary because any deviation can lead to failure or costly rework.<\/p>\n\n\n\n<p>CMM technology has become the \u201cgold standard\u201d for dimensional inspection because of its high accuracy. The device captures thousands of data points across the entire surface of the part to create a complete 3D model of the part\u2019s actual dimensions.<\/p>\n\n\n\n<p>Advanced CMMs for CNC machines used by First Mold can be automated. The operator loads multiple parts onto the machine, and it will automatically run the pre-programmed inspection cycle for each part without external intervention. This advanced machine makes it possible to inspect large cooling manifold batches efficiently.<\/p>\n\n\n\n<p>At the end of the operation, the CMM software automatically generates a detailed, objective inspection report for each part. The report is compared with the client\u2019s design blueprint to spot any deviations. This provided the client with a data-driven proof of conformance or non-conformance.
